The Call at 2:47 p.m.
I answered the phone on the third ring. Caller ID showed an unknown number from Colorado. On most afternoons, I would have let it go to voicemail. On March 14, 2024, I picked up.
The caller was an EV charging station consultant. He did not open with pleasantries. He had a project near Denver: a fleet-charging depot, a grand opening on Saturday, and a supplier who just cancelled. He needed 22 SunPower Performance solar panels for a main canopy and one SunPower 200W flexible solar panel for a curved architectural section. His former supplier said the flexible unit would take eight days. The opening was in two days.
In my role coordinating field operations at a solar installation company, this is the type of call I get when something has already gone wrong. I've worked on more than 200 rush jobs since 2019. Most of them aren't caused by big components. Large panels have long lead times, so they get planned. The failures usually hide in small parts.
We had twenty of the Performance panels in our warehouse. A local distributor could deliver the other two by Friday morning. The 200W flexible panel was the problem. We rarely stock flexible panels, and this model was already allocated to an old architectural project in our system. The normal channel quoted eight days.
The Search
I spent the next 45 minutes calling everyone in the central United States who could plausibly have a SunPower 200W flexible solar panel on a shelf. At 3:48 p.m., a small solar installer in Austin said yes. They had one left from a cancelled job. They agreed to sell it at retail, plus a $130 premium for splitting their inventory, plus $189 for overnight freight from Austin to Denver. The total extra cost was $319.
One distributor had answered differently. They said something along the lines of we do not split a case for a single flexible panel. That comment stuck with me. I understand margins, but I've also seen a small order turn into a much larger relationship. In 2022, I helped send one replacement module to a customer in Idaho. By late 2023, that customer signed a 28 kW ground-mount contract with our company. The company that refuses small orders is often the company that never gets the large ones.
When I first started in this industry, I thought rush jobs were about who could spend the most on freight. After too many 2 a.m. emails, I changed my mind. Rush jobs are about triage: what can be sourced today, what can wait, and what will stop the whole site if it is missing.
The Battery Storage Question
While we waited for the Austin installer to send an invoice, the EV charging station consultant asked a question that sounded simple: how efficient is battery storage. His client had approved the panels but was still questioning the battery cabinet. The client wanted a number.
Here is what I told him. Lithium-ion battery storage systems commonly deliver between 85% and 95% round-trip efficiency, according to the U.S. Department of Energy (energy.gov, accessed March 2024). That means you get back most of the electricity you put in. The lost portion becomes heat, and the rest is consumed by the inverter, the controls, and the battery management system.
But I also told him not to focus only on that headline number. Efficiency changes with temperature, charge rate, and how deeply the battery is cycled. A system that is oversized and rarely charged above 50% will behave differently from one that runs a full daily cycle. For an EV charging application, the battery is not trying to store power for a week. It is shifting a few hours of evening charging load into the early afternoon. That is exactly where battery storage makes sense.
Delivering the Order
The freight truck arrived at our shop on Friday at 9:15 a.m. The two extra Performance panels came in the night before. Our install team was already on site in Denver, preassembling the canopy. By Saturday morning, the system was live.
A month later, the consultant sent me the first production report. The array generated 1,847 kWh in its first thirty days. The battery soaked up midday solar production and discharged it during the evening charge peak. It did not just work; it gave the consultant a reference case for his larger rollout plan.
I won't pretend this was heroic. The only reason the order succeeded was a combination of inventory luck, a partner in Texas who was willing to break a case, and a client who did not waste time arguing about $319. If any one of those had changed, the Saturday grand opening would have been a very different story.
What I Would Do Differently
Our team now tracks what I call the last uncommon part on every project: the one component that has no second source and no buffer. Before we quote a job that includes SunPower Performance solar panels, we check whether the design also includes a flexible module or another specialty item. If it does, we source that piece first, not last.
I don't have hard data on how many project delays start with missing small parts. Based on our internal logs, I'd guess it is at least one out of five rush orders. That is an estimate, not a scientific study. But it is an estimate supported by years of watching a $300 part shut down a $300,000 project.
The battery efficiency question also taught me something. Vendors love to quote one number, but real performance always depends on the operating profile. Ask for round-trip efficiency, ask about parasitic loads, and ask how the system behaves at partial charge. Those details matter more than a spec sheet.
Finally, I will keep saying this until it stops being true: small orders are not small talk. The consultant who needed one panel might never call us again. Or he might show up next year with forty sites. If that happens, we will not be the supplier who tells him his order is not worth our admin time.
There is no backup planet in the solar system where we get a second chance at building a cleaner grid. The hardware used to do it, from the Performance panels to the battery cabinet to a small flexible module on a curved canopy, deserves the same level of care as the grandest master plan. That is the lesson I carry out of that 43-hour rush job.
